Amazon FBA Fees Too High? Packaging Changes That Lower Size Tier & Storage Fees

Amazon calculates FBA fulfillment fees from your packaged product’s dimensions and weight, and storage fees from its cubic volume. A box even 1–2 cm too big can push a product into a higher size tier or a heavier dimensional-weight bracket. The main packaging fixes are: right-size the box to the product, use a fitted insert instead of empty space, use thinner but strong board where possible, and keep spare packaging stock flat in your own warehouse rather than in FBA.

This guide is written by PackPro (packpropkg.com), a factory-direct custom packaging manufacturer in Dongguan, China, supplying retail and e-commerce boxes to Amazon and DTC brands. Amazon’s fee tables change regularly, so always check Amazon’s current product size tiers and monthly storage fees in Seller Central before redesigning.

Signs your packaging is costing you FBA fees

  • Your product sits just over a size tier boundary
  • The box is visibly bigger than the product, with filler inside
  • Amazon measured your product larger than you expected
  • Storage fees are high relative to your unit sales
  • You’ve had “damaged in fulfillment center” reimbursements or customer damage complaints

5 packaging changes that lower FBA costs

1. Right-size the box

Measure your product, add only what the insert and walls need, and design the box from there. Even small reductions can drop you below a tier threshold. Cutting 1 cm from each side of a 20 × 15 × 10 cm box reduces volume by around 25%.

2. Replace empty space with a fitted insert

Loose fill makes boxes bigger than they need to be. A fitted EVA or card insert holds the product securely in a tighter box. See our insert material guide.

3. Check the shortest side

Size tiers depend on all three dimensions. A flatter box design (same volume, less height) can sometimes keep you in a lower tier. Model a few dimension options before committing to a die.

4. Use the right board, not the heaviest

Over-specified board adds weight on heavier products. Match board thickness to product weight and handling needs. Make sure the box still survives fulfillment center handling. Damaged units cost more than a few grams of board.

5. Keep packaging stock flat, outside FBA

If you assemble or kit products yourself before sending to Amazon, keep spare boxes in collapsible flat-pack form in your own warehouse or 3PL. Flat-packed boxes use roughly 70% less space than assembled ones, which lowers your own storage costs and inbound freight.

Retail box or shipping box?

Many Amazon products ship in their retail box inside an Amazon over-box. Others ship in their own container. Your retail box must survive fulfillment handling either way. Rigid and magnetic boxes give a premium unboxing, while mailer boxes are often more practical for products that ship in their own packaging.

Before you redesign: quick checklist

  1. Check your current size tier and the nearest tier boundary in Seller Central
  2. Measure how much empty space is in your current box
  3. Model 2–3 smaller box sizes with a fitted insert
  4. Calculate the fee difference per unit × annual units
  5. Order a sample and test it with real handling before switching

FAQ

Does packaging size affect Amazon FBA fees?

Yes. Amazon sets fulfillment fees by size tier and shipping weight, including dimensional weight, and storage fees by cubic volume, all measured on the packaged product.

How can I reduce FBA fees with packaging?

Right-size the box, replace empty space with a fitted insert, optimize the box’s shortest side for size tiers, avoid over-heavy board, and keep spare packaging flat outside FBA.

Can a smaller box drop my product into a lower FBA size tier?

It can, if your product sits just above a tier boundary. Check the current thresholds in Seller Central and model your new dimensions before redesigning.

Are collapsible boxes good for Amazon sellers?

Yes, for brands that store and kit packaging themselves. Flat-pack boxes use about 70% less space in storage and inbound freight before they’re assembled.
